To make a wheel, first, you need to know the BTDC Timing Opening for your year/model. To find this, check the specs below for the proper BTDC opening. If you have a different engine than those listed, contact your dealer for opening specs.
Youll need a piece of cardboard from something like a cereal box. Start by drawing a line horizontally about 6" long. Then mark a center point in the middle of the line. Next, use a protractor (centered on the center point) and measuring counterclockwise from zero (zero being the right end of the line), mark the BTDC TIMING OPENING degrees from the chart below.
Finally, using a compass mark inner and outer circles. The inner circle is 1.25" and the outer circle is 4.75". Cut out the inner and outer and you'll be left with a donut with zero point and BTDC Opening Degree point marked. [links]

This procedure describes the proper way to install a stock OEM Sea Doo rotary valve. If you have an aftermarket one, use the manufacturers instructions for installation.
In order to place the Rotary Valve in the proper position on the Rotary Shaft, you will need to have a special degree wheel made by Sea Doo (295000007) or you can make one yourself. If you want to make one, follow the procedure below. Also note that there is usually a mark lightly scribed in the rotary surface which will save you some trouble. If not, you'll have to mark the rotary surface.

Bring the engine to TDC (Top Dead Center) on the front (magneto end) cylinder. Do this by using a dial indicator on the front piston or you can use a screwdriver in the front cylinder (not as accurate) if the head is on the engine. Rotate the engine back and forth until you are sure you have the piston at TDC.

What ever you do, do not try to repair the manifold. Just but a new one. Back in the day before they updated the part I would tig weld them then have the mating area CNC surfaced [links]

Looks like I can try the machining at work or have SBT do it. If I go the SBT route, do I reassemble the cover with the valve and give the valve clearance to SBT?

No. They just want the one cover piece. They will ask for the number on the cover, it will be cast in the aluminum behind wear the nylon gear for the oil pump was.
It is not worth doing it yourself, as there are multiple cuts that need to be made to three different surfaces to refinish an RV cover.

The case side had some minor scratches and what is left is 1500 grit scratches. How about the thickness of the actual rotary valve itself. It is made of stainless so i can't see it wearing. except maybe at the edges.

I've seen alot of newer model 717 intake manifolds that cracked too, even with the oem carb brace in place and an oem airbox.

What wears them out is water being processed through the motor from down the carbureators.

Hi Dazedee: Here is a link to what you need and It is pretty straight-forward easy install. http://www.shopsbt.com/jetski/36-005.html Just remember from then on you have to mix your gas..or engine will seize. 50 to 1 ratio is about standard but you could google to make certain. Good Luck and Happy Skiing!

You're going to want a 40:1 ratio. Also, with the 787cc motor, it has a rotary valve that is going to need lubrication that will not be covered by the block off. Loop the RV lines with oil in them and you'll be ok.

Engine will crank faster with no plugs on it. Are you sure starter is good and strong with good connection and full battery?

No exhaust restrictions beyond the tuned pipe.

Confirm you have compression and spark. In my humble opinion the weak point is always the carbs on these. The fuel filters from the factory were not great. Add a spin on if you end up keeping it and getting it working. Make sure you have a strong battery and that the engine shows good compression. Lean carbs kill these engines.
