i would be looking for something loose that could be vibrating at certain revs,it could even be an external component.im no expert but i would eliminate the obvious first it you haven't already done so
Also i cant find where the noise is comming from, it sounds like it could be the small end bearning but i just replaced that. more
If someone can tell me how i could host a sound file of it i could post it here. [links]
DT125, did a top end rebuild and it ran fine with no strange noises, had to take the top end off a few times due to an overheating problem, i also took the right hand engine casing off for a new gasket, now the engine runs fine (run in and powerfull) but at certain revs there is a metallic rattling noise, it happens somewhere around idle speed (sometimes it rattles sometimes it doesn't) at 3-4k revs and just as the powervalve opens at 5.5k revs. It can also be heard when acceleration stops and revs drop. more
The thing is before i stripped the engine down a few more times it was fine, no rattling atall, i did 40 miles on it and there were no strange noises (till the cooling system failed and i was left stranded) here
My TLR200 has a rattle.
Know what it is ? The kill switch, no way to stop it but its doing no harm.. more
Main bearings are normally more of a knocking, rumbling noise than that.
heres a new vid where you can hear pretty well when driving, the sound has become louder after each ride. more
When you changed the piston was there any damage? A small piece of ring may have ended up in the crank and has now found it's way up to the combustion chamber through a transfer port and is now merrily bouncing about.

This noise was there before I changed the piston more
A couple of options. Firstly, if you changed the small end bearing, what about the gudgeon pin? I normally change piston, rings, small end, pin and circlips at the same time. here
Yes, and it is coming from the bottom end. But there is no slack on either side of the crankshaft. The sound is always there, either I am in neutral or in gear with clutch in. I have checked the ex valve system, the balance shaft. more

The catalytic converter is an emissions control component in your exhaust system. Its honeycomb-style core superheats unburned gases in the exhaust before it leaves the tailpipe. But that core isn’t going to last forever. When it begins to break down, little chunks break off and rattle around inside. It’s most noticeable at idle. more
Now you have realised that the rattling sound coming from the upper part of your engine whilst gunning up a hill is not the loose exhaust or radiator cowling but ‘Detonation’ you can start to understand why and what’s happening. more
Compression - Generally excessive in relation to ignition advance and fuel type or octane rating
